Magnetic components are among the most reliable parts of a power supply—but when they fail, it’s usually dramatic. Understanding the most common failure modes helps you design better, test smarter, and diagnose field failures faster.

This guide covers the most common ways transformers and inductors fail, their root causes, and how to prevent them.

Shaanxi SiRui Technology Co., Ltd. tests every magnetic component before shipment to prevent field failures. Contact: sales@sirui-tech.com | Web: www.sirui-tech.com

1. Winding Open Circuit

Overcurrent melts the wire, thermal aging breaks insulation, mechanical stress fatigues terminations. Prevention: size wire for RMS current with margin, use higher insulation class, potting for harsh environments.

2. Insulation Breakdown (Dielectric Failure)

Current arcs between windings or winding to core. Caused by overvoltage transients, insulation aging, moisture, insufficient creepage. Prevention: hi-pot test every unit, reinforced insulation for safety-critical applications, conformal coating.

3. Core Saturation Failure

Inductance drops sharply at high current, destroying MOSFETs and diodes. Caused by DC bias too high, air gap too small, inrush current, temperature reducing Bsat. Prevention: de-rate Bsat by 20–30%, use powder cores for DC bias, verify saturation curve at max temperature.

4. Overheating / Thermal Runaway

Core loss + copper loss exceed cooling capacity. Caused by wrong core material for frequency, high DCR, poor cooling, high ambient. Prevention: thermal test at rated load, de-rate 20–30°C below insulation class, use litz wire at high frequency.

5. Audible Noise / Mechanical Loosening

Magnetostriction vibration amplified by loose clamping. Caused by core material vibrating, loose bands, thermal cycling. Prevention: tight clamping, toroidal cores, potting, vibration-isolation mounting.

6. Solder Joint Failure (SMD)

CTE mismatch between component and PCB causes cracking at solder joints. Caused by thermal cycling, vibration, poor solder joints. Prevention: match PCB pad CTE, add epoxy reinforcement for vibration, proper reflow profile.

7. Proactive Testing

8. Sirui-Tech Quality Control

Conclusion

Magnetic component failures are almost always preventable with proper design margin, quality testing, and environmental protection. The most common failure modes are open circuit (overcurrent/thermal), insulation breakdown (overvoltage/moisture), and core saturation (DC bias). De-rate generously and test every unit.
