Second Sourcing Is a Design Decision, Not a Purchasing One
Most companies discover the cost of a single-sourced magnetic component during a supply interruption, when the only response available is to pay expedite fees or stop the line. A second source should be arranged while the design is still moving, because the qualifying work — drawing equivalence, insulation system coverage, test correlation, and first-article approval — takes longer than the disruption usually allows.
This guide covers what “second source” means for a wound component, and the three arrangements that actually work in practice.
What Makes Two Parts Interchangeable
| Dimension | What must match | What may differ safely |
|---|---|---|
| Electrical | Inductance and its tolerance, DCR, turns ratio, hipot rating | Winding order, wire stranding, if parasitics stay inside the spec |
| Insulation | Class, barrier layers, creepage/clearance, insulation system file | Bobbin resin, if it is listed in the same system |
| Mechanical | Footprint, pin positions, height, mounting | Core shape if the envelope and pinout are unchanged |
| Thermal | Hotspot at rated load and ambient | Potting method, if thermal resistance is verified |
| Quality | Test coverage, AQL, traceability level | Test station hardware, given MSA data |
Two parts can be electrically equivalent and still fail interchangeability on height, pin position, or barrier construction. That is why a second source is specified as a drawing with a tolerance envelope, not as a description.
Three Arrangements That Work
Dual-qualified drawing. One drawing, two approved suppliers, both listed on the AVL. The cheapest to administer, but it requires both suppliers to build to the same document, which means the buyer must own the drawing and enforce change control on both sides.
Form-fit-function alternate. A second part with a different construction but identical envelope and performance. Usually chosen when the primary supplier uses a proprietary bobbin. It needs a full first-article and, for safety-critical parts, its own insulation system reference.
Platform sourcing. The same electrical requirement is met from two different factories of the same group, sharing tooling and process. Lowest qualification effort, but it does not protect against a group-level disruption — a single corporate failure or a single-country concentration still stops supply.
The Qualification Sequence
- Freeze a controlled drawing with the electrical, insulation, mechanical, and test sections complete.
- Ask both suppliers to confirm compliance line by line and to state any deviation in writing.
- Run first articles on both, and cross-test: each supplier’s part on the other’s test station, to expose measurement differences early.
- Compare loss and temperature rise at the same operating point, using the same instrument and ambient.
- Verify the insulation system file covers the alternate construction, not just the primary.
- Approve with a documented equivalence statement that names every accepted difference.
Where Second Sourcing Fails
Three failures recur. First, the alternate is qualified at prototype and never re-audited, so process drift in the second factory goes unnoticed until a field return. Second, the buyer does not own the drawing, so the two suppliers build to two different documents and the “alternate” slowly becomes a different part. Third, the alternate is qualified without its insulation documentation, so a safety audit later finds only one of the two sources covered.
A simple guard against all three: put both suppliers on the same change-notification clause, audit the second source on the same schedule as the first, and re-verify equivalence whenever either supplier changes a material or a process.

We build to customer-owned drawings and can quote a dual-qualified or form-fit-function alternate alongside the primary part, with the insulation documentation for both. Send the drawing and the annual volume split you want to support to sales@sirui-tech.com and the Magnetic Core team will return an equivalence matrix and a qualification plan.
